The Considine building project, being true IPD, demanded many upfront hours, in which OCP and the project design team decided to prefabricate the exterior wall panels with Shrock Prefab and Engineering.

A benefit to using Shrock is that they have their own Engineering Department which allows everything to be in house. We achieved a highly coordinated panel which included the installation of Framing, Sheathing, AVB, Flashing, Windows, Brick ties, and Brick relief angles.

Shrock's engineering team was able to coordinate the panel's design and hit all the panel's requirements. The basis of design included 205 total panels. A typical panel was 13' tall and 32' long with two 8’x8’ windows. Semi-trucks would show up with 8 panels per truck. The panels were set into place with a crane and left only a perimeter joint around each panel that was then detailed (after an elevation was completed off the bricklayers Hydro Mobile Scaffolding).

This created a highly efficient process with minimal field correction where we enclosed the entire building in a total of 6 weeks.

How Prefabricated Buildings are Made And With What Types of Materials Part 2

In this blog, we will continue to outline the differences between modular prefab buildings and panelized prefab buildings. It is our hope that this information will allow you to choose the prefab building that will meet your needs, be in line with your budget, and provide a quality structure that promotes your business.

MODULAR BUILDINGS

These types of prefabricated buildings are almost entirely created off-site. Four walls are completely assembled at the prefab facility to create a “room” or a “unit” and placed beside each other or on top of one another to form a building. Here is a variety of different modular constructed units -

A Four Sided Modular

This type of modular is created with four closed walls that allow for an open space inside. These modules are usually no more than 6-10 stories high and are optimal for dormitory, hotel and housing compound use.

A Partially Open-Sided Modular

The assembly of this type of modular has one or several walls that are not completely closed. This construction method allows for openings that become foyers, and other open spaces when connected with other units. Load bearing columns are manufactured in the corners for support. These units are also perfect for 6-10 story structures.

Open-sided Modular

These prefabricated modular units are specifically left open on one or two sides. These openings, when connected to other units, create large rooms or other open spaces. Corner posts are again built into the corners for support. These types of modules are utilized for 2 - 3 story buildings.

Modules that are Supported by Primary Structure

When structures have open spaces above or below ground with modules stacked above, there is often a need for additional support. These steel frames are added to provide the necessary safety and support for building purposes such as mixed retail structures.

PREFAB PANEL BUILDINGS

These types of prefab buildings do require more work on site to form a complete structure. They also come in a variety which are listed below.

Structural Insulated Panels

These panels are created with 2 strong facings with a layer of insulation in between. The two facings are often metal, wood, or cement. An adhesive is applied to assist the three pieces in forming a tight bond and then allowed to cure.

Insulated Precut Concrete Panels

These panels are a combination of two facing layers with insulation inside. These facings, however, are constructed of concrete and known as “wythes”.

Insulated Concrete Forms (ICF)

These concrete walls are stabilized with a strong insulating material, tied together and assembled on-site. Laborers on-site pour ready mix to complete the wall. These panels are not entirely prefabricated since some of the work is performed on the job site. However, they offer load bearing strength, are stronger, and offer optimal moisture resistance.

Timber-Framed Panels

These wood studded walls are made with plywood facings and attached to the walls’ sides. They are the most cost-effective panels and utilities are easily incorporated into the wall. These panels, however, are not load bearing and must be treated for moisture and insect resistance.

Lightweight Steel Frame Panels

These steel panels are load bearing and made of cold formed steel that is welded or bolted together. Plywood, gypsum boards or other facings are added with the addition of foam insulation. These panels are the best for strength to weight ratio.

In recent blogs, we’ve taken a serious look into prefab building components, but what about prefabricated buildings? This is another area to explore and gain understanding on how the process works to provide complete buildings from a prefabrication facility. Let’s dive in!

PLANNING

When a construction company decides to build a prefabricated building, they will often take the architect’s plans and produce a digital model of the structure through programs such as Building Information Modeling. The team of engineers, construction managers, and others can see a digital representation of the structure and plan their budget, labor needs, and purchases of the building’s prefab units.

PROCESS

Once the details of the building have been decided on, the prefabricators can begin to manufacture the building components that were purchased such as the roof, the floor, the walls and oftentimes, whole room units. These fundamental features can be fully assembled off-site and delivered to the job, or partially assembled and delivered to the job for complete assembly there.

MATERIALS

The materials used to create these prefabricated buildings is conditional on what type of building is needed. The two main types of prefab buildings are modular and panelized. (These will be covered in depth in Part 2.) Both types of buildings use the following materials.

Wood - for studs and panels that line the floors, roofs, and walls.
Steel - for steel frames and load bearing studs.

Synopsis: Two separate dormitories at Eglin Air Force Base. Each of them standing three stories tall.

Our Scope:

Six total stories of prefabricated load bearing walls.
Exterior and interior bearing walls.
Installation of exterior sheathing.
Installation of special progressive collapse components including CFS strapping, HSS steel tubing, and various other components to comply with strict government standards.
Coordination with architect, structural engineer of record, government-appointed officials, and the general contractor.
From the beginning of the project our framing partner sought out the Shrock Engineering team because of our level of experience with progressive collapse design. The government’s standards for progressive collapse are stringent both in design and execution. Shrock Prefab gained experience in means and methods over years of working on military installations throughout the country. We applied our understanding and skillset to seamlessly coordinated the installation of all required components.

Originally designed in wood, Shrock Prefab and Engineering took on the full conversion of this five story building to cold-formed steel. The building was unique on each story and presented the opportunity to overcome design challenges along the way. This was also a project in which the owner required a more turnkey approach. Shrock Prefab was able to provide a full CFS material supply package for this project to include the non-load b wall materials shipped loose to the site.

Large exterior windows received and installed in our facility
3" exterior foam installation installed on panels as required
2x4 and 2x6 wood installed within window frames and along the face of the exterior for architectural finishes
Hoisting straps installed through the top track for ease of installation
The large windows, exterior insulation, and architectural features created a logistical challenge. Through unique loading practices and proper planning, we were able to deliver the panels on time and fully intact as required.

Structural Steel Brace Frames were the basis of design to transfer the shear loads down the building. Shrock Prefab fabricated the required assemblies to include nelson studs and shear plates. Shrock infilled the brace frames with light gage CFS in order that the installing contractor was able to efficiently install the drywall at these locations.

Our scope:

Approximately 5,000 LF of prefabricated wall panels
Exterior and interior bearing walls
Exterior non-bearing walls with bypass connection to precast concrete floors
Shear walls and related components included within wall panels
Installation of exterior sheathing
Full wall panel design and engineering design assist provided by Shrock Engineering
Coordination and procurement for loose material required for site framing
The design of cold-formed steel framing was included in the contract documents, but these failed to consider some significant constructability issues. Shrock Engineering worked jointly with the General Contractor and the design team to propose viable alternative and provided revised engineering as required. Shrock Engineering and Shrock Prefab worked seamlessly to coordinate, design, fabricate, and supply walls that would ensure the success of the project. This project contained a combination of 8” and 6” bearing walls in order to handle the relatively high loading from the precast concrete floor and roof system.

A tight project site and a huge amount of load-bearing walls create a challenge for logistics and manufacturing for obvious reasons. Shrock prefab added a second layer of exterior grade flame block board in order to meet stringent fire ratings due to adjacent building proximities.

This project included an incredibly tight schedule. Shrock Engineering provided specialty engineering and completed the design simultaneously with the structural engineer of record, including coordination with the joist supplier. This allowed Shrock Prefab to rapidly fabricate the bearing walls and supply just-in-time for installation. The result is that erection of the four story building was completed in under three weeks.

This building was converted to cold-formed steel bearing walls as a late decision. As a result, much of the design concept was left open for the specialty engineer. Shrock Engineering and Shrock Prefab met this challenge head-on by taking over the coordination with the design team and construction team to offer value engineering and further reduce structural steel required. The result is a unique building with extensive and large clear span openings. The mixed media façade also required high levels of detail to ensure fire rating continuity and proper reveals to ensure a seamless and coherent look.

This project included an IPD (Integrated Project Delivery) approach. Shrock Engineering and Shrock Prefab were asked to join the design and construction teams early in the process and included in intensive coordination. Prefabrication incorporated as many components as possible. Coordination was done to the minute details including the location of each brick tie to align with brick coursing.
